The 2026 FAT Checklist for Turnkey Battery Assembly Lines
Release time:
2026-02-26
Procuring a multi-million dollar turnkey Battery Energy Storage System (BESS) assembly line is a massive capital expenditure. The final barrier before shipping the equipment to your US or EU facility is the Factory Acceptance Test (FAT). Unfortunately, many integrators treat the FAT as a simple "power-on" demonstration. At Huiyao Laser, we believe the FAT should rigorously stress-test the mechanical limits, yield consistency, and software integration of the entire line. Here is the ultimate 2026 FAT checklist that Tier-1 manufacturers use to validate their equipment.

1. Mechanical Capability & Cpk Validation
Running a machine for 10 minutes does not prove reliability. During the FAT, your equipment supplier must demonstrate statistical process control.
• Continuous Dry Cycle Test: The entire line must run fully automated without human intervention for a minimum of 4 to 8 hours to prove structural stability and zero mechanical jamming.
• Laser Welding Cpk (Process Capability Index): We do not just look at one welded busbar. We weld a batch of 500 samples and measure the penetration depth variance. A Tier-1 line must achieve a Cpk > 1.33, proving that 99.99% of the welds fall exactly within the ± 0.05 mm tolerance zone.
• The Mathematics of Process Capability (Cpk)
When we guarantee a welding penetration tolerance of ± 0.05 mm, we prove it mathematically during the FAT using the Cpk formula:
Cpk = min(USL - Mean, Mean - LSL) / (3 × Standard Deviation)
(Where USL = Upper Specification Limit, LSL = Lower Specification Limit)
A standard FAT requires measuring 500 consecutive weld samples. If a machine produces a Cpk of 1.0, it means 2,700 defects per million opportunities (DPMO) – totally unacceptable for ESS lines.
Huiyao Laser Tier-1 FAT Acceptance Matrix:
| FAT Validation Metric | Industry Average | Huiyao Target | Real-World Impact |
| Laser Weld Cpk | 1.0 (Marginal) | > 1.33 (Excellent) | Guarantees < 63 defects per million welds. |
| Overall Equipment Effectiveness (OEE) | 85% | > 95% | Maximizes output and calculates true ROI. |
| Continuous Dry Cycle (Jam Rate) | < 1% error | 0 Jams in 8 Hours | Proves robotic transfer stability. |
2. The "Fault Injection" Test (Safety & Recovery)
A world-class assembly line is defined by how it handles errors. During the FAT, we intentionally simulate worst-case scenarios:
• E-Stop Recovery: We trigger the Emergency Stop during a high-speed robotic transfer. The system must halt safely without dropping the battery module, and seamlessly resume from the exact coordinate when restarted.
• Bad Cell Rejection: We introduce a dummy cell with a failed OCV (Open Circuit Voltage) or reversed polarity. The automated sorting station must instantly identify, reject, and log the anomaly without stopping the main production rhythm.
3. Software & MES Handshake Verification
Hardware is only half the battle. If the line cannot talk to your Gigafactory's central database, it is useless for US/EU compliance.
• Data Logging Test: We verify that the Siemens/Beckhoff PLC correctly packages real-time data (weld depth, TIM dispensing pressure, screw torque values) and pushes it to the centralized MES platform via OPC UA protocols.
• The "Battery Passport" Audit: Every finished battery pack must output a complete digital birth certificate, scanning every barcode from the individual cell level up to the final module housing.
